Pressure Sensor Selection: More Than Just Range and Output
Pick a pressure sensor by range alone and you'll build something that works on the bench and fails in the field. Media compatibility, overpressure tolerance, long-term drift, and the gauge/absolute/differential decision all create traps that catch engineers at integration time. This guide walks through the decisions, the tradeoffs, and the parts worth putting on your BOM.
Pressure Type: Gauge, Absolute, or Differential
This is the first fork in the road, and getting it wrong means a board spin:
- Gauge (vented): Measures pressure relative to ambient atmospheric. The back side of the sensing element is vented to air. This is what you want for tire pressure, tank level, or HVAC duct pressure. Output swings above/below atmospheric. Sensitive to altitude changes unless compensated.
- Absolute: Measures relative to a sealed vacuum reference. Output never goes below zero. Use for altimeters, weather stations, vacuum systems. The Bosch BMP581 is a popular absolute barometric sensor.
- Differential: Measures the difference between two applied pressures (P1 − P2). Two ports, no atmospheric reference. Use for flow sensing (pressure drop across an orifice), filter clogging detection, or medical ventilators. The Sensirion SDP8xx series is purpose-built for differential flow.
- Sealed Gauge: Like absolute but referenced to 1 atm sealed, not vacuum. Rare — mostly for submersible depth sensors.
Key Specifications
Pressure Range. Choose a sensor rated ~120–150% of your maximum expected pressure. Running a sensor at 90% of its rated range continuously accelerates drift. Most MEMS sensors tolerate 2–3× overpressure without damage, but check the datasheet's "proof pressure" spec.
Media Compatibility. This is the #1 failure mode for pressure sensors. A sensor designed for dry air will die within weeks if exposed to condensing humidity, let alone liquid water or chemicals. For wet environments, you need a gel-protected die or a stainless steel diaphragm with oil-filled cavity. Honeywell's TruStability line (HSC/SSC series) offers both dry-gas and liquid-media variants — the liquid-rated versions use silicone gel protection.
Accuracy vs. Total Error Band (TEB). A sensor spec'd at ±0.25% FS accuracy looks precise until you read the fine print: that number is often at 25°C only. TEB includes temperature effects from -20 to +85°C, and the number can balloon to ±2–3% FS. Always compare TEB, not headline accuracy.
Output Type. Analog (ratiometric 0.5–4.5V or mV bridge), I²C/SPI digital, or 4–20mA current loop. Ratiometric analog is simple but needs precision ADC. Digital eliminates ADC errors but ties you to a protocol. 4–20mA is the industrial standard — robust over long cable runs, but needs a loop supply.
